Dye Sublimation

Dye sublimation is a print process where heat turns solid dye into a gas that bonds permanently inside polyester fibers, becoming part of the fabric itself.

Dye sublimation prints a mirrored design in CMYK sublimation ink onto transfer paper, then a heat press drives that paper against the garment at roughly 400°F for 45 to 60 seconds under firm, even pressure. At that temperature the solid dye converts straight to a gas without ever passing through a liquid stage, diffuses into the open pores of the polyester fiber, and resolidifies as the fabric cools. Nothing sits on top of the shirt when it's done — the color is inside the yarn.

That's the detail that changes how a print behaves on the body: run a fingernail across a sublimated all-over jersey and there's no ridge, no raised layer, nothing to catch or peel. We've pressure-tested sublimated fan-gear jerseys through a hundred wash cycles and the image never cracks, because there's no surface film to crack in the first place. Compare that to a DTF transfer or plastisol print, where the design is always a layer bonded to the top of the fabric.

Because dye sublimation needs polyester's open molecular structure to grab onto, the garment has to run high poly content — 100% polyester performs best, and shops treat anything under roughly 65% poly as a fashion effect rather than a solid print. The base fabric also has to be white or very light, since sublimation dye is translucent and tints the shirt's existing color rather than sitting opaquely over it.

Buyers regularly assume any polyester shirt will sublimate cleanly, but a poly-cotton blend leaves the cotton fibers stubbornly white wherever the pattern crosses them, and a black or navy blank simply can't yield the bright colors on a spec sheet no matter how saturated the file is — the dye is mixing with, not covering, the garment underneath.
