Fibrillation

Fibrillation is loose cotton fibers working up through a cured print after repeated washing, giving solid ink a faded, hazy look.

Fibrillation happens when the loose cotton fibers on a shirt's surface — the ones combing and carding don't fully lock down — work their way up through a cured plastisol print with every wash and dry cycle, poking through the ink film like tiny hairs. Ring-spun and open-end cottons fibrillate more than combed or compact-spun yarns because they simply have more loose fiber ends near the surface to begin with, and washer agitation speeds it along.

On a shelf a print looks solid black or navy; after ten washes it can look almost heathered or dusty, especially over big blocked-in areas like a full-front logo. We've had customers mail back a two-year-old event shirt convinced the ink had faded, when really the original color was still there under a forest of risen cotton fiber — running a lint roller over it brings the black right back.

Printers reduce visible fibrillation by using a heavier ink deposit, adding a bit more squeegee pressure on the final pass, or choosing a tighter-spun combed or ring-spun cotton with fewer stray fibers to begin with; a soft-hand or water-based ink that sits lower in the fabric shows it faster than a thick plastisol layer sitting on top.

The common misread is calling it ink fade or a defective print, but fibrillation is a fabric behavior, not an ink failure — the color underneath hasn't shifted, and a quick brush or lint roller usually proves it before anyone reprints a shirt that never actually faded.
